I already have the TB bypass done on my car. With my new Accel throttle body I wanted to eliminate the coolant nipples so I was going to cut them off and JB weld the holes for cosmetic reasons. Then vetteoz posted a picture for me showing how to cut off the coolant passage area and leave only the IAC. Looked good so I decided to do that.
Here is the picture he posted: Here's what you will start with: I had already cut the coolant nipples off prior to this project, so here's what it looked like with the bottom piece removed: I guesstimated and marked a rough cutout area with a sharpie. Turns out that was a bit too big and I had extra material to trim off later. But I'd rather cut it too big than accidentally cut into the IAC passage and render it useless. I drilled a couple holes in a 2x4 so that I could lay the piece flat (there are locator pins in the bottom) and it would be stable. Then I went to work with a cut off wheel. Not the best tool for this project, but it worked ok. A band saw would be ideal, but oh well. After initial cutout: I slowly cleaned up the edges with the cut-off wheel and then used a straight grinder with a roll sander to smooth it out: Here is a comparison of the TBs. As you can see, the Accel doesn't have a provision for the coolant passage anyway: I tried cleaning this thing with brake cleaner, scotchbrite, napa aluminum brightener. Still looked like crap. So I shot it with some high temp cast aluminum color engine paint: I'll make a gasket later, and it's good to go. Should look a lot cleaner without the extra junk sticking out from underneath the TB. Old school stuff.
Place the gasket material on the part. Take a fairly small ball peen and tap around all the surfaces that need to be cut out. This will give you a perfect imprint of the gasket you need to cut. Works especially well on holes that you can't see when you put the gasket material on the part. If it was a steel part, you could actually do the complete cut with the hammer. |

the IAC housing is made of pig metal... ain't no cleaning that garbage.
The finished piece looks GREAT!!!! The paint was brilliant, looks better than new. Way to go! Also, you can use hi-tack to outline for a gasket. And finally, you can use right stuff straight out the of the can. Let it skin over for 5-10 minutes, then put it on. Should be a-ok. Remember, it is no longer protecting coolant on one side and vacuum on the other. |

Interesting about the ball peen hammer thing....never knew that. I will use a sheet of victor reins gasket material. I used the right stuff on the last jacket housing with good results.
